Hello,
I've recently designed an embedded system with an AT91SAM9RL processor.
This is an ARM9 processor. The hardware of the embedded system is
similar to the AT91SAM9RL-EK evaluation kit with board support already
in the Linux kernel
(linux-kernel/linux-2.6.37/arch/arm/mach-at91/board-sam9rlek.c). There
is 64 MB of physical memory. I've used AT91bootstrap to bypass the
crystals and I've provided an external clock signal (12.0 MHz) as the
main input clock. The external clock signal is fine, and is the same
frequency as the crystal on the AT91SAM9RL-EK board.
I've downloaded and built the memtest suite found here
(http://www.arm.linux.org.uk/developer/stresstests.php). I've been
building both the Linux kernel (linux-2.6.37) and the memtest suite
using the arm-linux-gcc compiler shipped with buildroot.2011.02. The
specs of this particular compiler can be found below:

When running the memtest program on the embedded ARM system, I receive
the following kernel oops that complains about an undefined
instruction. I've tested SDRAM memory using "bare-metal" non-Linux
programs loaded over JTAG, and it seems that I can successfully write
and read any values into all memory addresses.
I've had a number of random kernel oops when trying to use the AT91 mmc
driver with an SD card, but when running the memtest program, I receive
the following undefined instruction (that often repeats in a similar and
continuous fashion):

Looking at the source code of the mtest program, it appears that the
oops occurs around lines 134-135 of memtest.c when safe_malloc() is called.
What could be the problem here, and is there anything that I can do to
rectify it? Is there a possibility of changing anything in the Linux
kernel config to stop (or at least minimize) the problem from
occurring? Alternately, is there a "known-good" configuration that I
can use to rectify what is happening?
I've tried a number of different kernels, including linux-2.6.39-rc6 and
the official ARM kernel pulled from git. I've also tried building with
the arm-none-linux-gnueabi-gcc from CodeSourcery, but similar problems
still arise.

Just a piece of advice about the hardware :
0/ can you tell us if the very same kernel revision and memtest goes
smoothly on an Atmel at91sam9rl-ek board (the Evaluation Kit): if you
have one...
1/ try to test the same condition with another hardware. If you built
several of your custom hardware, running on another chip / board can
give clues
2/ try the same test with caches disabled (kernel configuration option).
That can also give you an idea about the software/hardware location of
the issue: be aware that a cache enabled ARM9 does more demanding
accesses to the external SDRAM: that can highlight some routing / noise
issues.

You can test a proven kernel going to www.linux4sam.org: but you will
need the at91sam9rl-ek to use the binary provided there (sources
available also of course).

I'm not sure if this is related, but we also get oopses with SDcard,
with both, at91_mci.c and atmel-mci.c.
But we only get it with debugging turned on (CONFIG_DEBUG_BUGVERBOSE=y
and CONFIG_DEBUG_VM=y).

turn on DEBUG_VM and BUG and see whether you get more consistent oopses.

appreciated! To answer your questions:
0/ I do not own an Atmel at91sam9rl-ek board (I wish that I did), but I
would hope to obtain one of these in the near future.
1/ I am building this hardware for a research project, so I've only
created only one PCB. Eventually, I intend to make many more copies of
this design.
2/ I've tried the same test with all of the caches disabled, and the
system runs very slowly (and consumes more power). However, I still
receive a kernel oops when running the mtest program (the SD card was
not mounted and the caches were off):

Here is a very strange clue about the problem: using "cp -R", I can
recursively copy any directory from the root file system to the mounted
SD card using the AT91 mmc driver. However, when I try to recursively
copy a directory from the SD card to the root file system with the
caches enabled, I receive a kernel oops. When I turn the caches off, I
do not receive the kernel oops.

Yes - I would like to test a proven kernel on the at91sam9rl-ek
hardware, but at this time I do not have the evaluation kit. Is there a
"known good" kernel source and binary version of compiler that I could
download? I could then build the known good kernel source using the
binary version of the compiler. Could you recommend a combination of
kernel source and compiler that should run on the at91sam9rl-ek hardware?

Thanks for your response, Detlef. It appears that the AT91 mmc driver
is a little bit more stable now with debugging turned off. The kernel
oops still continues as documented in my response to Nicolas Ferre, but
I think that the debugging should indeed be turned off in a production
system.

This all looks like either noisy SDRAM signals or power problems for
the CPU itself causing corruption.

Thanks for your response, Russell; this is greatly appreciated. Is
there anything that can be done in the kernel code to work around this
problem? I've checked the power supplies to the CPU, and these seem to
be stable. For dealing with noisy SDRAM signals, is there a way to slow
down the bus accesses so this problem becomes less apparent?

My point was not that you should turn on debugging in a production
system, my point was that you should turn on debugging features for
debugging the problem.
Turning on debugging features will quite probably not introduce new
problems -- it will just show you problems much earlier and much
nearer to the original cause, so it's much easier to find that original
cause.
